Buyers spend weeks on cover fabric and colourways, then approve the fill in a single line of an email. Yet the fill decides the return rate. This is how our production team evaluates fill materials for OEM and ODM pillow programmes.
We quote hundreds of pillow projects every year, and the pattern rarely changes. A buyer arrives with a clear picture of the cover — velvet, bamboo jersey, a specific Pantone — and a vague instruction for the inside: "soft, good quality, like the sample." The cover is what sells the product in a photograph. The fill is what decides whether the customer keeps it.
Fill is also where the largest cost swings live. Between the cheapest and the most expensive option in the same pillow shape, the material cost can differ by a factor of four. Choosing well means matching the fill to the use case and the target retail price, not simply buying the best material available.
The Three Fills We Work With Most
1. PP Cotton (Polyester Fibre Fill)
The workhorse of maternity pillows. It is light, resilient, inexpensive and washable, and it recovers well after compression. A full-body U-shaped pregnancy pillow filled with quality PP cotton feels supportive without being heavy — important when a user repositions it several times a night. The weakness is long-term compaction: after a year of nightly use, low-grade fibre flattens. The fix is not more fill but better fibre, specifically siliconised hollow-conjugate fibre, which costs more per kilogram and lasts considerably longer.
2. Shredded Memory Foam
The premium choice for sleeping pillows, and the reason adjustable pillows exist. Because the fill is loose, the user can remove or add foam to tune the loft — a feature that materially reduces returns for pillow programmes sold online, where the buyer cannot test the height in a store. Shredded foam breathes better than a solid block and can be blended with gel particles or a small proportion of fibre to soften the feel. It is heavier and pricier than PP cotton, and it needs a well-designed inner liner or it migrates within the cover.
3. Moulded Memory Foam
Used for cervical and contour pillows and for orthopaedic dog bed bases. Its advantage is that the shape is the product: the ergonomic profile is repeatable across every unit, which is exactly what a health-positioned SKU needs. The trade-offs are weight, a slower response in cold conditions, and a moulding process that lengthens the sampling stage.
Fill Weight Is a Specification, Not a Preference
The single most common source of dispute in bulk production is fill weight. "Firm" is not a specification; 1,300 grams of siliconised fibre in a defined cover volume is.
We ask buyers to approve fill weight in grams against the signed sample, and we then control it in line during production rather than only at final inspection. A twenty-gram drift per unit is invisible to the eye but changes the hand feel enough to generate complaints, and across a 3,000-piece order it also changes the material cost. Where a buyer wants two firmness levels in one range, we treat them as separate SKUs with separate fill weights, not as a tolerance band on one SKU.
Compliance Follows the Fill
Certification is issued per material, not per finished product. An OEKO-TEX Standard 100 certificate covering your cover fabric says nothing about the fill inside it. For maternity, nursing and baby products in particular, we recommend certified fill as well as certified cover, and we can supply certificate numbers and scope on request.
Destination market matters too. Products entering the EU carry labelling and responsible-operator obligations; several North American retailers apply their own flammability and content-labelling requirements above the legal minimum. Confirm these at the briefing stage, because switching to a certified fill after sample approval restarts the sourcing clock.
A Simple Way to Decide
Start from the retail price and the use case, then work inward:
- A mass-market maternity pillow at a mid-market price point points to good-grade siliconised PP cotton.
- An online-sold adjustable sleeping pillow points to shredded memory foam.
- A clinically positioned neck pillow or an orthopaedic pet product points to moulded foam.
Blends are also on the table — a shredded foam core with a fibre outer layer gives a softer first impression while keeping the adjustability underneath. Where two options look close, we produce both as samples; the cost of a second sample is far lower than the cost of a wrong bulk run.
